Chemical Manufacturing Plant Exceeds Yield Expectation for Over Five Straight Months

Summary

CAVU has been partnered with a large chemical manufacturing organization across all five of its North American sites since January 2022 to establish a culture of Operational Excellence that drives improvements in operational consistency, quality, and safety through manager/supervisor accountability and ownership. CAVU worked closely with each site team to create true learning organizations that standardize operational expectations, honestly evaluates their teams based on that standard, and then makes proactive improvements based on lessons learned.

The Goal

CAVU has been partnered with a large chemical manufacturing organization across all five of its North American sites since January 2022 to establish a culture of Operational Excellence that drives improvements in operational consistency, quality, and safety through manager/supervisor accountability and ownership. CAVU worked closely with each site team to create true learning organizations that standardize operational expectations, honestly evaluates their teams based on that standard, and then makes proactive improvements based on lessons learned.

Actions

In order to address these challenges, CAVU coaches took the following actions:

CAVU led the crew through a series of Leadership Development Workshops to identify their top 10 successes and challenges.  With the top 10 identified, CAVU coaches worked with each leader, from the frontline supervisor to the site manager, and helped each of them develop Individual Action Plans that laid out what each person will do to reinforce the top 10 successes and mitigate the top 10 challenges.

CAVU coaches led the leadership team through 25 hours of in-depth leadership discussions utilizing our online video series, Leadership PRO, as the foundation for each discussion.

CAVU mentored and worked with the entire crew in implementing the six critical skills of Team Resource Management to instill a culture of continuous improvement. Additionally, CAVU helped the team to develop its own version of a Plan/Brief/Debrief guide that added much needed structure in how the crew planned their jobs, how they communicated that planning to their team, and how they debriefed these jobs to capture and disseminate lessons learned.

At the end of each 12-day phase, CAVU coaches provided an in-depth End of Phase Report detailing their assessment of what the organization does well and where it has challenges with respect to human performance.  Not only are challenges specified, but they also provide specific recommendations to solving those challenges.

“The leadership principals CAVU teaches have been invaluable for our organization. The system brings the people doing the work into the planning phase which has significantly decreased human error.  The brief/debrief methodology gets our people involved in safety conversations BEFORE there is a problem. It has really improved our culture and performance. In fact, we have seen significant improvements in both first-grade yield and decreased waste production since the program. Thank you CAVU for all of your help in developing our human capital!”    -Operations Manager

"CAVU personnel embedded themselves within our operations providing a pathway to fully integrate the behaviors and processes they were teaching us.  Their efforts significantly changed our perception, approach and response to our process needs.  We are truly better as result of their efforts." -Environmental Manager

Since the program start in January 2022, each of the five sites has realized improved work execution, expanding revenue and profitability through reliable delivery of quality products. One site specifically broke a record for yield and another site exceeded yield expectation for over five straight months.  Other results germane to all sites:

- Verifiable Adherence to Standards

- Reduced Operational Risk Exposure

- Improved Decision Making and Management of Change

- Improved Communication and Situational Awareness

- Enhanced fundamental leadership skills, teamwork, and mentorship

- Established a standard, systematic approach to planning, review / feedback culture

"CAVU showed our organization how to simply and effectively build continuous improvement into our everyday processes.  We have exceeded safety and productivity goals in the year since we began using these new tools, and we see nothing but continued improvement ahead.” -Site Director
